The Five-Metre Rule for Material Storage on Small Floors

We use a simple heuristic on every Floor Layout Consultation: the five-metre rule. If a material, tool, or consumable is used in every batch and the operator walks more than five metres to fetch it, the storage location is wrong.

Five metres is not a scientific constant. It is a conversation starter. On a compact floor, even three metres of walking multiplied by thirty batches a week becomes hours.

High-frequency versus occasional

Not everything belongs near the bench. Bulk raw materials delivered fortnightly can stay in the receiving area. But labels, fasteners, mixing containers, and the wrench set used at every changeover should be within arm’s reach or a single step.

We classify items into three tiers during a layout walk:

1. Every batch — must be within five metres of point of use
2. Weekly — can be elsewhere on the same floor, but path must be clear
3. Monthly or less — central store is fine if retrieval does not block production aisles

Common violations we see

Label rolls stored in the office because that is where deliveries arrive. Cleaning supplies locked in a cabinet across the workshop because the original key holder left two years ago. Finished-goods pallets parked in the lane between the oven and the packing table because dispatch was busy last Thursday.

Each violation seems minor in isolation. Together they shape how tiring a shift feels and how many batches fit in a day.

Low-cost fixes

Moving storage does not require renovation. Pegboards, rolling carts, and repainted floor tape cost less than a day’s lost production. The constraint is usually decision-making, not budget — someone needs to declare that the old location is no longer acceptable.
